Cerritos, Mexico: a record cement plant

Cerritos, in the state of San Luis Potosi, is a plant with elevated technological innovation, that was inaugurated last July 29th and is distinguished for the record time, 27 months, in which it was built: the worksite was opened in February 2002 and the start up of the kiln took place in May 2004.
The cement plant is located at a height of 1,250 m above sea level, in a broad green valley that contrasts with the semi-desert typology of the surrounding areas. It is entirely controlled by a control room positioned in the Engineering Building, built in the colonial style with attractive arched elements - recalling the constructional characteristics of the local Mexican tradition - and containing the management offices, laboratory, operations control and cafeteria.

Among the feathers in the cap of the new factory, born of the experience matured with the realization of the Tepetzingo cement plant seven years ago, are the 2 Horomills 3800 of 100 t/h each, whose electricity consumption is the lowest currently obtainable, the precalcination towers, built with the same innovative architectural technique as those of Tepetzingo, a mixed structure in reinforced concrete and steel with the supporting tubular columns with rectangular section in whose internal spaces are located the stairs, elevator, chimney, the flue for the hot gases and the electrical cables.
Moreover, the pedestrian tunnels with the power supply and signal cables and the piping for water and compressed air, the two circular prehomo halls for the raw materials equipped with stacker and reclaimer, with a total capacity equal to 40,000 tons. Furthermore, with the respect for the environment that characterizes the Group policies, the limestone quarry is designed on the underground well-tunnel system and boasts of a reforestation plan for 220 hectares of territory.

In order to better connect the cement plant with the outside, an exclusive expressway interchange has been realized that enables the trucks to avoid the inhabited center, and an internal railroad feeder line has been built from scratch, for which 2.5 km of railway track have been laid, so as to be able to make use of trains for the supply of petcoke and, in the future, the shipping of the cement. The cement plant will be fed by a train composed of 60 railcars whose length, 1 km, has required particular tactics for the handling.
Within a radius of about 500 km from the plant, the largest and most populated Mexican cities are found: Mexico City, Queretaro, Monterrey, Guadalajara, Tampico. The small state of San Luis Potosì is characterized, in fact, by its central position with respect to the entire country and by its housing density, since the population is concentrated above all in its capital which bears the same name.
The 'municipality' of Cerritos, with the hamlet denominated Montaña, in the territory of which the factory has been installed, is located about 60 km from San Luis Potosì, northwards, and 40 km to the west of the "Carretera federal 57", one of the most important arterial roads of Mexico that joins the capital to Monterrey and the United States.

All the raw materials necessary for the production are found in the immediate vicinity. The limestone reserve is approximately 600 m from the facilities; the clay reserve is about 3 km away, in addition to other deposits, such as the quarries of gypsum and pozzolana, that are found at a distance of a few tens of km.
Among the other systems that were purpose-built is the high voltage power line, 27 km long and with a voltage equal to 115 kV, sufficient for all the current installations and also for future expansions, that presently leads to a power transformer substation with a capacity equal to 30 MW. Furthermore, two wells have been drilled - with a depth greater than 250 m - for the water requirements of the plant and also for the local community of Montaña, which previously lacked waterworks and was supplied occasionally by the local government with tank trucks. Cerritos was designed so as to cancel out the consumption of water for the conditioning of the process gases while, for the indispensable water consumption dedicated to the cooling of the machines, a system was installed that consists of a tank of 1000 m3 and four evaporator towers; another tank of 250 m3 is provided for fire-fighting use.
The global design, expandable further if necessary, consists of two production lines of which one is realized and the other is under construction for a total investment of 240 million dollars.

Technical data:

- 1.250.000 t/year is the cement production capacity installed before the doubling

- 3000 t/day is the clinker production capacity of the kiln

- 580.000 m 2 is the surface area involved by the facilities

- 26.500 m 2 is the surface area for the covered technical areas

- 2.800 m 2 is the surface area for the buildings adapted as offices

- 68.000 m 3 is the total volume of reinforced concrete used

Mr Sandro Buzzi (Italy) has been elected as President of CEMBUREAU for a two year term at the Association's General Assembly held on 15 June 2004 in Dublin, Ireland.
Mr Buzzi (below) is the Chairman and Chief Executive of Buzzi Unicem Group.
He belongs to the third generation of a hundred-year old family of cement makers. In the 1970s and 1980s, together with his three brothers, he developed a strong international presence particularly in the US and Mexico. Further to the acquisitions of Unicem in 1997 and Dyckerhoff in 2001-2002, he became the Chief Executive of Buzzi Unicem and Vice Chairman of Dyckerhoff AG. More recently, he has been appointed Chairman of the enlarged Group operating 46 cement plants, 42 terminals and 450 ready-mix plants in nine different countries.
Mr Buzzi was also President of AITEC, the Italian Cement Association, from 1989-1998.

Mr Paul Vanfrachem has been elected as Vice-President for a two year term. Mr Vanfrachem (Belgium) is a member of the Managing Board of the HeidelbergCement Group and the Chief Executive for HeidelbergCement Group activities in Western Europe, Asia, Africa and Turkey as well as for international trading activities.
Estonia and Slovenia joined the European Union Member States on 1 May 2004. At the same General Assembly, the cement producers in Estonia and Slovenia were welcomed as full CEMBUREAU members.

SAM confirms Buzzi Unicem's sustainability excellence

SAM, Sustainable Asset Management, has recently published the results of the 2003 benchmarking survey on Corporate Sustainability among Italian companies. Buzzi Unicem, improving the already excellent 2002 score, ranks in line with the European sustainability leaders. Moreover, within the triple bottom line, the Company reaches the top rating in the environmental dimension.The excellence position assessed by Sam Benchmarking Report - sustainability rating of 62% against 63% highest score and 48% average score - proves that the recently published Buzzi Unicem's Sustainability Report (available in this site on Sustainability) is not a mere external means of communication but a real tool of operating management. As a further evidence of our Group's progress on sustainability, on July 23 the SINCERT/ICMQ Technical Committee awarded the Environmental Certification ISO 14001 to Cadola cement plant, 4 months ahead of the target set as reported in the 2003 Sustainability Report. Cadola is the fifth production unit attaining ISO 14001 certification, after Vernasca, Robilante, Travesio and Barletta, the first three being also certified OHSAS 18001 (Occupational Health and Safety Assessment Series), which demonstrates that the Environment & Safety Integrated Management System is group-wide applied.

The corporate contribution to sustainable development

On 19 May 2004, at the Industrial Union of Turin, Buzzi Unicem was held up as a model of excellence during the workshop, "Report on Sustainability: Tool of Corporate Management and Communication". Buzzi published the "Sustainability Report 2003" , the next step in a process that began with publication of the "Environment and Safety Report 2001" and the "The Group for Sustainability 2002".

An expression of the improvement processes underway at the Company and an advanced means of management and dialogue with the stakeholders, the "Report on Sustainability" is an account-rendering tool, complementary to the traditional information tools. The Report allows companies to formulate a strategy of wide-reaching and transparent communication in pursuing social acceptance and legitimacy.
Social responsibility of companies - known by the Italian acronym RSI - represents the voluntary integration of the "triple bottom line," namely the three basic principles of Sustainable Development: economic prosperity, environmental quality and social justice. The way in which the RSI is perceived and the methods in which it interacts with corporate operations are at the core of today's dialogue. At the workshop organized by the CDAF (Club of Administrative and Financial Officers) and PricewaterhouseCoopers (an auditing firm that participates in the most important national and international study, research and comparison groups on RSI), Paolo Bersani of PWC introduced the Principles for Formulating the Financial Statements and Operating Tools for RSI to those present. In addition, Maria Cristina Balma of the OSIF (the Observatory on the Sustainability of Enterprise and Finance) talked about the ethical sensitivity of Italian enterprise and the role of stakeholders.
The OSIF aims to promote the culture of social responsibility in the Italian entrepreneurial world and transform RSI into a structural reality in the country. It is promoted by SAM (Sustainable Asset Management), co-owner with Dow Jones of the DJSI (Dow Jones Sustainability Index, the leading index of sustainability introduced on the financial markets); SRI (Socially Responsible Italia); the Forum Permanente del Terzo Settore (which brings together Italy's chief volunteer organizations); Humanity Onlus (conceived on initiative of the Luiss Guido Carli University in Rome); in addition to the recently introduced stakeholders: Progetica (a consulting firm that develops culture systems and quantitative instruments for financial and insurance institutions and professionals), AIR (the Italian Association of Resources for Sustainable Architecture), Millennium SIM S.p.A. and Unipol Banca.

The Piacenza relay race, Unity is strength

This year Buzzi Unicem took part again in the 8th edition of the 30x8 Silvano Ruffo relay race with two teams and thanks to the skilful athletic preparation of our German colleagues from Dyckerhoff, we could gain an excellent placing: 3rd and 8th positions.

Team A, marked by the blue color of Buzzi Unicem, entered the field with the following formation: Marco Olmo (55, from Robilante - CN), Patrice Massing (36, "S.A. des Chaux de Cortern, Luxemburg), Reiner Görlich (32, Dyckerhoff, Lengerich plant, Germany), Harald Walter (33, Dyckerhoff, Göllheim plant, Germany), Eros De March (38, Buzzi Unicem, Cadola plant - BL) Mauro Campidelli (47, Buzzi Unicem, Santarcangelo plant - BL), Andrea Viel (21, Buzzi Unicem, Cadola plant - BL ) and Claude Simon (38, "Ciments Luxembourgeois S.A., Esch-sur-Alzette, Luxemburg). Team B marked, on the other hand, by the red color of Dyckerhoff, was composed of the following athletes: Gaspard Turco (41, "Klein Agglomérés S.a.S, Hagondange - France), Andreas Blobner (39, Beton, Wiesbaden - Germany), Mauro Delle Donne (34, Buzzi Unicem, Cadola plant - BL), Tommaso Scardini (52, Buzzi Unicem, Guidonia plant - Roma), Mariano Proietti (51, Buzzi Unicem, Vernasca plant - PC), Michael Palzer (39, WDI Research Lab, Wiesbaden, Germany), Sebastian Bialucha (28, Dyckerhoff Accounting Dept, Wiesbaden, Germany), Augusto Mari (48, Buzzi Unicem, Guidonia plant - Roma).The first performance for the blue team was the one of the legendary Marco Olmo, who alone ran as many as 21 laps: a true gazelle, perfectly at ease in the heat that already suffocated Piacenza stadium. The rather high temperature, 28°C, with a considerable percentage of humidity in the air certainly didn't make the competition easy. There was foreseen, in fact, 30 minutes of running for each relay runner, and only a third of the stadium is in the shade. After the "marathoner in the desert" there followed Patrice Massing who ran 20 laps, Reiner Görlich with 17, Andrea Viel and Mauro Campidelli with 19 and Harald Walter and Eros De March again with 20 laps. Optimal performance also that of Claude Simon who, with his 20.05 laps, kept us holding our breath since he was the last to run and with him rested the heavy responsibility to have to recover at least one position.
Legs and heart on the track also for the red team: Gaspard Turco 19 laps, Augusto Mari 18.33, Sebastian Balucha 18, Andreas Blobner, Mauro Delle Donne, Michael Palzer and Mariano Proietti 17 laps while Tommaso Scardini - due to a serious pull of a leg muscle - was able to complete just 16 laps.

At 9:00 p.m., the hour of the prize giving, we discover that the red team placed in 8th position while the blue team placed 3rd!
Goal for the next year: to reach an even more notable position with both the teams and, why not, perhaps even a pink team will be created … Recruitment is open, girls!

IEEE-IAS Chattanooga conference

The annual IEEE-IAS (Institute of Electrical and Electronics Engineers, Inc.-Industry Applications Society) and US PCA (Portland Cement Association) conference was held this year at the convention centre in downtown Chattanooga, Tennessee, in an atmosphere of typical southern hospitality. Over 700 delegates attended the event in a large exhibition area which for 3-4 days was the scene of debates and meetings.

Sandro Buzzi, Chairman and CEO of Buzzi Unicem, opening the conference on behalf of the host group, chose a subject that many participants cherished: the importance of good operational and engineering skills in managing a cement plant. In his speech he emphasized that a high level plant should be able to run round the clock for 47 weeks a year, hence the basic need for an operations-oriented engineering department which would assure uptime consistency and equipment reliability. At the end of the conference a visit was paid at Buzzi Unicem recently enlarged cement plant in Chattanooga. Next IEEE-IAS conference will be held in May 2005 in Kansas City.

In Roaschia, Robilante and Roccavione the raw material is Environment and Safety certificated

The SINCERT/ICMQ Technical Committee has granted the ISO 14001 environmental certification and the OHSAS 18001 certification to the three limestone and slate quarries that provide the raw materials to the Robilante cement plant.
The limestone quarry in the Ciapelaruta-Monfranco district in Roaschia has obtained certificates n. 03037, according to UNI EN ISO 14001, and n. 03008S, in conformity with the OHSAS 18001 standard (Occupational Health and Safety Assessment Series), awards that should be added to the positive assessment of environmental compatibility on the twenty-year project and to the renewal of the mining authorization by the local government of Roaschia. The mining activities in this quarry were begun in 1965 and, today, cover an area of approximately 80 hectares, of which 36 are already subject to environmental recovery. The annual production capacity is of 800-900,000 m3 of limestone, which is crushed and transferred to the Robilante cement plant by means of a belt that runs for 6 kilometers through a tunnel, thus minimizing the impact on the local road system. The mining is performed using the method of descending horizontal slices and simultaneous environmental recovery.

The slate quarries, in the Tetto Noisa district, in Roccavione, and the Gavota district, between Robilante and Roccavione, have been awarded, respectively, certificated n. 03038 and 03039 UNI EN ISO 14001 and n. 03010S, according to the OHSAS 18001 standard. These two quarries are located, one in front of the other, on the right bank of the Vermenagna stream, and are connected to the cement plant with a conveyor belt approximately 500 meters long. The raw material therein extracted, slate, is the second component in the formation of the mixture that gives rise to the meal for cement.

Robilante, Travesio and Vernasca attain Environmental and Safety certification

On December 15th 2003 the Technical Committee of SINCERT and ICMQ, on the basis of the inspections carried out during the year, awarded the Environment and Safety Integrated System Certification to the Vernasca, Travesio and Robilante production units, including for the latter the mining activities concerned as well. The Environment and Safety Management System certification integrates that of the Environmental System, held since 1999 at Vernasca, the first cement plant in Italy to receive this important recognition.

This innovative managerial tool, based on operational methods elaborated according to the UNI EN ISO 14001 and OHSAS 18001 (Occupational Health and Safety Assessment Series) standards, entails the development of a new culture involving all the company functions, characterized by the principle of shared responsibility and, above all, by the greater sensitization as well as attention of all the personnel to the implementation of the procedures, operational instructions and corrective measures essential in order to prevent and reduce every potential risk for the environment and for the health and safety of the workers.

This satisfying result, for our Group, certainly does not represent a final goal but only a milestone along the path taken, with consistency and perseverance, for the continuous improvement of performance. In addition to this, it demonstrates a broad and conscious perspective of the company policies on the subject of Ecology, Environment and Safety and also allows the other production units to implement the organizational methods and managerial tools (manuals, procedures, safe work regulations, etc...) with instruments elaborated internally but already validated by the procedure of the ICMQ verification.
Said objective, furthermore, reaffirms Buzzi Unicem's commitment to Sustainable Development, which is indispensable in order to combine the technical and productive needs with the regulatory requirements, and positions Robilante, Travesio and Vernasca in 1st place among the Italian and European cement plants in possession of the integrated certification.
